Figure 6–66 Cutting a blind keyway.

Broaching tools. Figure 6-65 shows homemade broaching tools for cutting blind keyways or shaving internal corners square in the milling machine. They cut like a vertical shaper might. The shanks are eccentric so the tool can enter the bore size and keep the cutting edge closer to centerline. Don’t tell anybody you can do this or they will want it done all the time. It’s kind of like being a dentist and scraping some tartar out of the garlic-eating champion’s mouth. This is for special cases only. If you have to cut a blind keyway like this, put a relief at the bottom for the tool to clear the material and break the chip (Figure 6-66).

Chuck and vise jaws. Get a cheap air ratchet for changing chuck and vise jaws (Figure 6-67). I replace the mounting screws with shorter ones for less time spent spinning. Be sure to take any cutting tools out of the spindle. The air ratchet can buck your hand into the tool if you’re not ready for the torque reaction.

Counter-bores. Figures 6-68 and 6-69 show an easy to make counter-bore made from a normal twist drill. It’s handy for those odd sizes that come up when designers don’t have a regular counter-bore chart. A quick spin on the surface grinder or Deckel tool grinder and off you go.
